What Else You Have to Buy With Lithium Batteries


The parts of a lithium conversion that are not batteries: charging changes, protection, monitoring, cabling and labour, and why quotes differ so much.

The phrase "drop-in replacement" has done more damage to boat owners' budgets than any other three words in this subject. It is sometimes true for a single small battery on a simple boat. It is rarely true for a house bank.

This page is about scope, not price. It lists what a complete conversion usually has to include, so that when you compare two quotes with very different totals you can work out whether the cheaper one is better value or simply smaller.

Why the battery is often the smaller half

A lead-acid electrical system was designed around a battery that accepts a limited charge current, tolerates being float-charged indefinitely, and fails gradually. Lithium behaves differently in all three respects. Change the battery and you have changed the assumptions the rest of the system was built on.

That is the source of nearly every additional cost below. None of them are upsells invented by installers.

Charging

Alternator protection or regulation. The most commonly underestimated item. A LiFePO4 bank keeps accepting high current where lead-acid would have tapered, which can hold an alternator at full output for as long as the engine runs — a duty automotive alternators are not designed for. The usual answers are a DC-DC charger sized to what the alternator can sustain, an external regulator with alternator temperature sensing, or both.

Shore charger. A charger with a lead-acid profile may not produce a charge curve the lithium BMS is designed to accept, and equalisation or desulphation modes can be actively harmful. Many conversions need the charger replaced or reconfigured.

Solar controller settings. Often reconfigurable rather than replaceable, but it still has to be done, and the charge parameters must come from the battery manufacturer.

Protection and distribution

Over-current protection. Lithium banks can deliver very high fault currents. Fusing has to be rated for the prospective fault current, not just the working current, and located close to the source of power.

Cabling. If the bank is larger, or the inverter is new, or the physical location has moved, the cable sizes change. On 12V systems the conductors involved surprise people — see the cable size calculator.

BMS integration. A BMS that can disconnect the battery needs the rest of the boat designed around that possibility, which may mean contactors, pre-charge circuits, alarms and a separate path for engine starting.

Monitoring

A shunt-based battery monitor is close to essential on lithium, because voltage is a poor state-of-charge indicator across most of the discharge curve. Without one you are guessing, and the guess is usually optimistic.

Physical installation

Mounting and restraint. Batteries must be secured against the motion of a boat, not merely placed.

Location. Ventilation, water ingress, heat, service access and cable protection all apply, and moving a bank to a better location adds cable length.

Enclosure. If the compartment can flood or take spray, the ingress rating of the battery and its connections becomes a safety question rather than a preference.

Labour and documentation

Labour is frequently the largest single line. Beyond it:

  • Commissioning and testing, including verifying BMS shutdown behaviour rather than assuming it.
  • As-built documentation and a wiring diagram — genuinely valuable when something fails at anchor two years later.
  • Any electrical certification required for the work in your state or territory.

Reading two very different quotes

When one quote is half the other, the difference is usually scope rather than margin. Check specifically whether each quote covers alternator protection, over-current protection sized for the new fault currents, cable replacement, monitoring, BMS integration and commissioning. A quote that lists only batteries and an inverter is not cheaper — it is incomplete.
